Core Consumables
Ensure structural alignment and high-integrity metallurgical bonding with our specialized field-welding consumables designed for track reinforcement.
In the modern era of rail transportation, maintaining track structural integrity is paramount to operational safety and economic efficiency. As global rail networks face ever-increasing axle loads, higher speeds, and dense traffic schedules, traditional mechanical joints (such as fishplates) are rapidly becoming obsolete. These bolted joints create structural discontinuities that lead to localized wear, high-impact wheel forces, ballast degradation, and ultimately, rail failure.
To mitigate these challenges, railroad engineers implement Continuously Welded Rail (CWR) systems, which eliminate joints to create a smooth, continuous ribbon of steel. Thermite welding for track reinforcement serves as the backbone of CWR construction and maintenance. By utilizing a highly controlled chemical reaction to fuse rail ends, thermite welding establishes a seamless metallurgical bond that matches the parent rail's profile, hardness, and wear resistance. This process is critical for reinforcing worn joints, repairing broken rails, and integrating switches and crossings directly into the continuous track structure.
The core science behind thermite welding is the aluminothermic reaction, a chemical process discovered in the late 19th century. The reaction utilizes a mixture of iron oxide (scale) and aluminum powder, formulated as:
When ignited by a specialized high-temperature ignitor, the aluminum reduces the iron oxide, generating superheated molten steel and a slag byproduct (aluminum oxide). The molten steel, being denser than the slag, sinks to the bottom of the crucible. It is then tapped into a preheated refractory sand mould clamped around the rail ends. The intense heat of the molten steel melts the faces of the parent rails, achieving a complete fusion weld upon cooling.
To meet the strict mechanical demands of modern track reinforcement, the thermite portion is precisely alloyed with elements such as carbon, manganese, silicon, and chromium. This ensures that the weld metal exhibits the exact hardness and tensile strength required to withstand heavy wheel loads without cracking or displaying excessive wear over time.
Custom alloyed portions to match the exact hardness of modern rail steel grades.
Minimize track possession times with optimized preheating and pouring cycles.
Engineered refractory moulds and luting sand prevent casting defects and porosity.

Production Excellence
Thermit welding is not a one-size-fits-all solution; it is tailored to specific rail environments, each presenting unique mechanical challenges. Below, we explore the primary industrial application scenarios where thermite welding acts as a critical reinforcement technology.
Freight lines carry trains with massive axle loads (often exceeding 30 to 35 metric tons per axle) at moderate speeds. The continuous, heavy wheel pounding subjects rail joints to extreme vertical and lateral shear stresses. This leads to accelerated rail-head batter and ballast degradation. Thermite welding reinforces these corridors by creating a continuous steel path that distributes the load evenly across the sleepers. The alloy formulation for heavy-haul tracks typically features higher carbon and manganese content to achieve high hardness (often exceeding 300 HBW) to resist plastic deformation and rolling contact fatigue (RCF).
For high-speed rail (HSR) operating at speeds above 250 km/h, track geometry tolerances are measured in fractions of a millimeter. Any joint irregularity can generate massive dynamic impact forces, compromising passenger safety and comfort, and causing high-frequency vibrations that damage the concrete track bed. Thermite welding is the preferred method for field alignment and final closure welds on HSR lines. The process utilizes high-precision preheating and specialized grinding machines to ensure that the finished weld profile perfectly matches the adjacent rail head, eliminating any micro-deviations.
Metros and light rails are characterized by tight curves, steep gradients, and frequent stop-and-go operations. These factors lead to severe lateral rail wear, particularly on the high rail of curves. Furthermore, metro tunnels are highly confined environments where noise and vibration reduction are critical to protecting surrounding urban structures. Thermite welding is widely used for track reinforcement in metro tunnels because the compact equipment can be easily transported and operated in restricted spaces where heavy flash-butt welding machinery cannot fit. Additionally, eliminating joints significantly reduces ground-borne noise.
Seaports utilize massive container gantry cranes that travel on specialized crane rails (such as QU80 or QU120 profiles). These cranes exert huge localized wheel loads. Traditional mechanical joints under crane tracks frequently fail, leading to loose bolts, cracked rail ends, and operational downtime. Thermite welding provides a robust, continuous support rail that handles the heavy wheel loads of ship-to-shore cranes, ensuring smooth operation and minimizing port maintenance costs.
The global demand for railway infrastructure is growing rapidly, driven by urbanization, trade expansions, and the push for low-carbon transit. In this context, the commercial market for thermite welding materials is experiencing significant evolution:

Industry Knowledge
RMTS is a passionate and progressive aluminothermic welding Manufacturing company. We provide comprehensive documentation, instructions, and technical insights to ensure successful track reinforcement operations.
Thermit portion, sand mould, luting sand, ignitor are the main consumables for aluminothermic welding. 1 weld = 1 set of consumables.
For example, for a 10km project using 12.5m long rails:
Calculation formula: (10,000 meters / 12.5 meters) × 2 (both rails) = 1,600 sets of consumables required.
Aluminum thermite welding, also known as aluminothermic welding or thermit welding, is a specialized welding technique that utilizes a chemical reaction to generate intense heat for joining aluminum components.
Preparation: Step 1. Ensure the rail ends to be welded are clean, free from rust, and properly aligned. The gap size (space between two rails to be welded) shall be 26±2mm.
Thermit welding materials will fail if exposed to water. All welding materials should be kept away from any moisture in storage, as well as in the welding process.
