The Chemical Reaction

Consumables Calculation for Projects

Thermit portion, sand mold, luting sand, and ignitor are the main consumables for aluminothermic welding. 1 weld = 1 set of consumables.
For example, for a 10km project using 12.5m long rails:
Calculation formula: 10000m / 12.5m × 2 rails = 1600 sets.

Step-by-Step Thermit Rail Welding Process

Standard operating procedures for ensuring high-strength, defect-free welded joints.

1. Preparation & Alignment

Ensure the rail ends to be welded are completely clean, free from rust, scaling, oil, and moisture. Proper alignment is critical to prevent geometric defects. The gap size (the space between the two rails to be welded) must be set precisely at 26±2mm. Use specialized rail pulling and joint adjustment machinery to hold the rails securely in place.

2. Sand Mould Installation & Sealing

Fit the pre-formed sand moulds onto the rail joint. Secure them using precision mould clamps to prevent shifting during the pour. Apply high-performance luting sand around the joints and seams of the mould to create an airtight seal, preventing any molten steel from leaking out during the pour.

3. Preheating

Preheat the rail ends using a specialized burner. Preheating is essential to bring the rail ends close to their melting temperature, ensuring complete metallurgical fusion when the molten steel is introduced.

4. Ignition & Pouring

Place the crucible containing the thermit portion onto the crucible stand over the mould. Ignite the portion using a high-temperature ignitor. Once the reaction is complete (typically within 10-15 seconds), the self-tapping mechanism opens, allowing the superheated steel to flow smoothly into the mould, followed by the slag.

5. Shearing & Grinding

Allow the weld to cool for a specified duration. Once the steel has solidified but is still hot, use a rail shearing machine to remove the excess weld metal from the rail head. After cooling completely, utilize profile rail grinding machines to restore the running surface of the rail to its exact original profile.

Critical Storage Instructions:

Thermit welding materials will fail if exposed to water. All welding portions, sand moulds, and luting sand must be stored in a dry, moisture-proof environment. Moisture in the portion can cause explosive steam reactions during ignition, compromising safety and weld quality.
