Evolution of Aluminum Thermite Welding: A Historical Perspective

Aluminum thermite welding, also known as aluminothermic welding or thermit welding, is a specialized welding technique that utilizes a chemical reaction to generate intense heat for joining aluminum components.

Thermit Welding Process

Preparation: Stp.1 Ensure the rail ends to be welded are clean, free from rust, and properly aligned. The gap size (space between two rails to be welded) shall be 26±2mm.

Thermit welding materials will be failed with water. All welding materials should be kept away from any moisture in storage, as well as in the welding process.

Thermit welding, also known as aluminothermic welding, requires careful handling and storage of its materials to ensure safety and optimal performance.

Best Practices for Installing Exothermic Welding Molds

Achieving a high-quality rail weld requires meticulous attention to detail during the preparation and installation phases. Below is an engineering guide to the critical steps involved in the process:

1. Rail End Preparation and Alignment

Before installing the sand mold, the two rail ends must be cut clean and square. Any rust, scale, grease, or dirt must be removed using a wire brush or a mechanical rail rust removal machine. The alignment of the two rails is critical; they must be aligned vertically and horizontally using precision straightedges. A gap of 26±2mm must be maintained between the rail ends to allow the molten steel to flow and fuse the joint completely.

2. Mold Clamping and Sealing

The prefabricated sand molds are placed around the rail joint using dedicated mould clamps. It is essential that the molds are centered precisely over the gap. Once clamped, any gaps between the mold and the rail profile must be sealed using high-performance luting sand. Proper sealing prevents the superheated molten steel from escaping, which could cause a safety hazard and result in an incomplete weld joint.

3. Preheating the Joint

Preheating is a critical step that heats the rail ends within the mold to approximately 900°C to 1,000°C using an oxy-propane or oxy-acetylene burner. This preheating ensures that the molten thermite steel does not undergo rapid thermal shock when poured, promoting optimal metallurgical fusion between the rail ends and the casting metal. The preheating time must be carefully controlled based on the rail profile and ambient temperature.

4. Reaction and Pouring

Once preheating is complete, the crucible (either a One-Shot or Long-Life system) containing the thermit portion is positioned over the mold. The portion is ignited using a high-temperature ignitor, initiating the chemical reaction. Within seconds, the reaction completes, and the automatic tapping system releases the molten steel into the mold, while the lighter aluminum oxide slag remains in the crucible or flows into slag trays.

5. Demolding, Shearing, and Grinding

After the pour, the metal is allowed to solidify for a specified period. The mold is then stripped away, and a hydraulic rail shearing machine is used to cut away the excess metal riser from the rail head while it is still hot. Once the joint has cooled sufficiently, a profile rail grinding machine is used to grind the rail head back to its exact original profile, ensuring a perfectly smooth transition across the joint.

Quality Assurance & Testing Standards

Every welded joint must undergo rigorous testing to ensure it meets safety standards before the track is reopened to traffic. Common non-destructive testing (NDT) methods include:

  • Visual Inspection: Checking for surface cracks, porosity, or incomplete filling of the rail head.
  • Ultrasonic Testing (UT): Utilizing high-frequency sound waves to detect internal defects, slag inclusions, or lack of fusion within the weld web and base.
  • Geometrical Alignment Check: Using electronic straightedges to verify that the vertical and horizontal deviation across the joint is within fractions of a millimeter.
