Continuous Welded Rail Joint Integrity

The Republic of Turkey sits at the geopolitical crossroads of Europe, Asia, and the Middle East, serving as a critical artery of the "Middle Corridor" (Iron Silk Road). Under the vision of the Turkish Ministry of Transport and Infrastructure and the General Directorate of Turkish State Railways (TCDD - Türkiye Cumhuriyeti Devlet Demiryolları), Turkey is undergoing a historic transformation of its rail network. From upgrading the historic Ankara-Istanbul and Ankara-Sivas high-speed corridors (YHT - Yüksek Hızlı Tren) to the upcoming Halkalı-Kapıkule high-speed line linking Istanbul directly with the Bulgarian border and the wider European rail network, modern railway construction in Turkey demands exceptional joint integrity, thermal stability, and metallurgical consistency.

In continuous welded rail (CWR) tracks, rail joints are the most vulnerable stress concentration points. The dramatic topographical and meteorological variety across Anatolia—ranging from sub-zero continental freezes in Eastern Anatolia (Erzurum, Kars) to extreme summer temperatures and marine salt mist in the Mediterranean and Aegean coastal regions (Izmir, Mersin)—exposes rail welds to severe thermal expansion and contraction cycles. This requires reliable, high-purity aluminothermic welding materials manufactured to stringent EN 14730 European standards.

As a leading Chinese railway equipment and thermite material manufacturer, RMTS bridges advanced metallurgical precision with cost-effective manufacturing scale, providing Turkish engineering contractors with high-yield thermite portions, precision refractory sand moulds, and hydraulic maintenance machinery proven in mega-scale high-speed railway projects.

Technical Process & Best Practices

Standard Operating Procedure for Rail Thermit Welding

High-precision execution of aluminothermic welding ensures continuous welded rail (CWR) structural integrity across high-axle-load and high-speed tracks.

Step-by-Step Field Welding Execution

Step 1. Rail End Preparation & Gap Alignment: Ensure the rail ends to be welded are thoroughly clean, free from rust, paint, oil, and moisture. The gap size between the two rails shall be precisely set to 26 ± 2 mm. Utilize bidirectional rail joint adjusters and straighteners to ensure horizontal and vertical crown alignment.

Step 2. Mould Installation & Luting: Position the two-part pre-formed sand mould symmetrically around the rail gap using precision mould clamps. Apply high-temperature luting sand along the mold seams to prevent liquid steel leakage during casting.

Step 3. Preheating: Utilize a specialized propane/oxygen or gasoline torch to preheat the rail ends to approximately 900°C–1000°C. This ensures complete fusion between the parent rail steel and the cast thermit steel.

Step 4. Reaction Ignition & Tapping: Place the crucible loaded with thermite portion onto the mould. Insert the high-temperature ignitor. The exothermic chemical reaction ($Fe_2O_3 + 2Al \rightarrow Al_2O_3 + 2Fe + \text{Heat}$) reaches over 2400°C. The self-tapping thimble releases purified molten steel into the weld cavity while the alumina slag floats to the slag tray.

Step 5. Shearing & Grinding: After controlled solidification, remove clamps and use a hydraulic rail shearing machine to remove excess weld metal while hot. Finish the weld profile using electric profile rail grinding machines to achieve a tolerance within ±0.2 mm of the parent rail.

Consumables Calculation Formula for Engineering Projects

Thermit portion, sand mould, luting sand, and ignitor are the main consumables for aluminothermic welding. 1 weld = 1 set of consumables.

For example, in a 10 km Turkish mainline track modernization using standard 12.5 m rail lengths:

Calculation: (10,000 m / 12.5 m) × 2 rails = 1,600 sets

*For continuous 25 m or 50 m CWR rail strings, calculations adjust based on planned turnout inserts, insulated joint bypasses, and transition zones.

Service, Support & Technical Storage Guidelines

RMTS is a passionate and progressive aluminothermic welding manufacturing partner providing holistic engineering guidance.

Evolution of Aluminum Thermite Welding: Historical Perspective

Aluminum thermite welding, also known as aluminothermic welding or thermit welding, is a specialized exothermic technique utilizing a chemical reaction between metal oxides and aluminum powder to generate intense heat (>2400°C) for continuously joining heavy steel rail components without external electrical power sources.

Welding & Moisture Warning Instructions

Thermit welding materials will fail if contaminated with water or ambient condensation. Moisture during the reaction causes severe porosity, hydrogen embrittlement, and potential molten metal spatter. All welding portions, refractory moulds, and crucibles must be strictly shielded from moisture in storage and field operations.

Storage & Warehouse Preservation Protocol

Thermit welding materials require careful handling and storage. Portions and sand moulds must be stored off concrete floors on elevated wooden pallets in climate-controlled, dry warehouses (relative humidity < 50%). Packages should remain sealed until immediate pre-weld staging on site.

Comprehensive Turnkey Solutions

We offer a wide range of thermit welding materials, such as welding kits, sand moulds, one-shot crucible/long life crucible systems, luting sand, and high-temperature ignitors, ensuring consistent quality, exceptional microstructural bonding, and reliable performance across Turkey.

Frequently Asked Questions

Rail Welding Solutions in Turkey: Technical & Commercial FAQ

Answers to common inquiries by Turkish railway contractors, TCDD project managers, and port logistics engineers.

Q1: Can RMTS thermite portions match Turkish rail profile standards?

Yes. We supply fully customized thermite welding kits precisely formulated for European UIC profiles widely utilized in Turkey, including 60E1 (UIC60), 60E2, 54E1 (UIC54), 49E1, and crane rail sections (A75, A100, A120, QU120), matching hardness grades from standard R260 to head-hardened R350HT.

Q2: How does RMTS handle shipping and import customs into Turkish ports?

With decades of export experience, we manage dangerous goods (DG Class 4.1 ignition materials) compliance and containerized maritime logistics directly to major Turkish ports such as Istanbul (Ambarlı/Haydarpaşa), Izmir (Aliağa), and Mersin, providing full ATR certificate documentation and mill test reports.

Q3: What makes aluminothermic welding preferable to flash butt welding for urban transit?

Aluminothermic welding requires no heavy road-rail generator trucks or massive overhead electrical clearance, making it indispensable for underground metro tunnels in Istanbul, tight depot curves, turnouts, and quick nocturnal emergency track repair windows.

Q4: Do you offer welder training and qualification certification in Turkey?

Yes. RMTS provides complete on-site technical instruction, sending senior welding engineers to conduct theoretical and hands-on welder qualification aligned with EN 14730 standards, covering mold clamping, preheating parameters, and ultrasonic test (UT) verification.
