At the core of creating seamless CWR joints in the field is the aluminothermic welding process, which relies heavily on high-purity aluminum welding flux (often commercially referred to as thermit portions or thermite powder).

"The aluminothermic reaction is a highly exothermic chemical reduction process. Pure aluminum powder acts as the reducing agent, reacting with iron oxides to produce superheated molten steel and an aluminum oxide slag at temperatures exceeding 2500°C (4532°F)."

Chemical Properties and Reaction Mechanics

The standard thermite chemical reaction is represented as: Fe₂O₃ + 2Al → Al₂O₃ + 2Fe + Heat. However, for railway maintenance, standard thermite is insufficient. The aluminum welding flux must be metallurgically engineered. It contains precise percentages of carbon, manganese, silicon, and other alloying elements like chromium or vanadium. These additives ensure that the resulting weld metal matches the metallurgical structure, hardness, and wear resistance of the parent rail steel (such as U71Mn or U75V grades).

Without high-quality fluxing agents, the molten steel would suffer from gas porosity, slag inclusions, or excessive grain growth. The flux ensures that impurities float to the surface as slag (alumina), leaving behind clean, dense, and defect-free molten steel that fills the gap between the two rail ends.

Aluminothermic welding is a package system. To achieve a single, high-strength joint, track crews require a complete set of consumables. For proper project logistics, planning the correct quantity of materials is vital.

Standard Consumables Set: Thermit portion (Aluminum Welding Flux), sand mould, luting sand, and ignitor are the main consumables for aluminothermic welding. 1 weld = 1 set of consumables.

Example Calculation: For a 10km project using standard 12.5m long rails:
Calculation formula: 10000m / 12.5m × 2 (both rails) = 1600 sets of consumables required.
