Aluminothermic Welding in Sri Lanka's Modernizing Rail Sector

Empowering the continuous welded rail (CWR) transformation across broad-gauge passenger corridors, coastal routes, and international port terminals.

SL

Sri Lanka Railway Infrastructure Modernization

The national railway system operated by Sri Lanka Railways (SLR) spans over 1,500 route kilometers on a 5 ft 6 in (1,676 mm) broad-gauge layout. Traditionally reliant on mechanical fishplate joints, SLR has embarked on extensive modern track renewal programs. Fishplated rail joints are notoriously prone to joint batter, bolt shearing, fishplate cracking, and track foundation degradation. By implementing modern aluminothermic welding (thermit welding) solutions, Sri Lankan railway lines are systematically converting to Continuous Welded Rail (CWR).

CWR tracks eliminate joint impacts, resulting in substantially smoother passenger journeys, higher operational speeds, reduced axle-box fatigue on rolling stock, and dramatically lower annual permanent-way (P-Way) maintenance expenditures across the Western, Central, and Northern provinces.

TR

Tropical Climate & Heavy-Duty Engineering Demands

Sri Lanka's tropical marine environment presents unique geotechnical and metallurgical challenges. High relative humidity (often exceeding 85%), high ambient temperatures, seasonal southwest and northeast monsoons, and corrosive coastal salt mists along the Colombo-Galle-Matara-Beliatta corridor cause accelerated oxidation of standard rail steel.

Our specialized aluminothermic welding formulas feature precision-balanced deoxidizers, vanadium/titanium micro-alloying elements, and hydrophobic luting compounds. This ensures that field welds executed under demanding Sri Lankan conditions achieve high metallurgical cleanliness, complete slag separation, zero hydrogen embrittlement, and exceptional hardness profiles matching UIC 54, UIC 60, BS 80A, and BS 90R rail grades.

Key Application Scenarios Across Sri Lanka

From steep mountainous gradients to ultra-heavy seaport crane terminals, RMTS thermit welding delivers uncompromised joint integrity.

01 Colombo Seaport & Hambantota Crane Rails

The Port of Colombo (including CICT, SAGT, and JCT) and Hambantota International Port are vital maritime transshipment hubs in South Asia. High-capacity Ship-to-Shore (STS) gantry cranes and Rail-Mounted Gantry (RMG) cranes exert extreme wheel loads (over 60–80 tonnes per wheel) on DIN 536 crane rails (A75, A100, A120, QU100). Aluminothermic welding provides continuous, high-shear crane rail joints, preventing crane vibration, rail end flaking, and structural crane fatigue.

02 Upcountry Mountainous Main Line (Kandy - Badulla)

The Main Line winding through Sri Lanka's central highlands (Peradeniya, Nawalapitiya, Hatton, Nanu Oya, to Badulla) features steep gradients up to 1:44 and sharp 5-chain (100-meter radius) curves. Heavy lateral wheel flange forces cause severe side wear. RMTS wear-resistant thermit portions produce weld metal with matching work-hardening properties, eliminating localized joint dipping and ensuring long-term track safety on mountain passes.

03 Coastal Corridor & Urban Transit Electrification

The Coastal Line running along the southwestern shoreline is subjected to continuous ocean spray and intense tropical sun. Furthermore, modernization projects such as the Colombo Suburban Railway Project (Kelani Valley Line, Main Line suburban tracks) demand high track regularity and seamless welds for modern DMU train sets and suburban commuter trains, mitigating noise pollution and vibration in densely populated urban centers.

Consumables Calculation, Welding Process & Handling

Thermit portion, sand mould, luting sand, and ignitor are the main consumables for aluminothermic welding. 1 weld = 1 set consumables.

Evolution of Aluminum Thermite Welding

Aluminum thermite welding, also known as aluminothermic welding or thermit welding, is a specialized welding technique that utilizes an exothermic chemical reaction (Fe2O3 + 2Al → Al2O3 + 2Fe + Heat) to generate intense heat (exceeding 2,500°C) for joining steel rails seamlessly on track site without heavy external electric power sources.

Thermit Welding Process Step-by-Step

Preparation (Step 1): Ensure the rail ends to be welded are clean, free from rust, grease, oil, and moisture, and properly aligned. The gap size (space between two rails to be welded) shall be 26±2mm.

Assembly & Preheating: Clamp the preformed sand mould symmetrically over the rail joint gap. Seal all joints thoroughly using RMTS luting sand. Preheat rail ends with a dedicated propane/oxygen or gasoline preheating burner to approximately 900°C–1000°C. Ignite the thermit powder using an ignitor. Upon reaction completion (approx. 20–25 seconds), molten steel automatically taps into the mould cavity, fusing the parent rail ends. Allow cooling, shear excess weld metal, and finish with precision rail profile grinding.

Storage & Moisture Warning (Critical for Sri Lanka)

Welding Instructions: Thermit welding materials will fail with water. All welding materials must be kept strictly away from any moisture in storage, as well as during the welding process. High humidity or damp portion powder will cause severe porosity, blowholes, and catastrophic brittle fracture.

Storage Instruction: Thermit welding requires careful handling and storage of its materials to ensure safety and optimal performance. Portions and sand moulds must be stored on raised pallets in well-ventilated, moisture-controlled warehouses, sealed against monsoon humidity.

Consumable Estimation Formula for Railway Projects

When planning track renewal or new line construction in Sri Lanka, project engineers can calculate the required thermit welding consumable sets using the following standard formula:

Project Calculation Example:
Track Length: 10 km (10,000 meters)
Standard Rail Section Length: 12.5 meters
Formula: (Total Track Length / Rail Length) × 2 Rails
Calculation: 10,000 / 12.5 × 2 = 1,600 sets

*Note: For 25m rails or 100m factory-welded strings, replace 12.5m accordingly. It is recommended to add a 3%–5% allowance for field test welds and quality assurance samples.
